Automated sorting equipment moves thousands of letters at speed, and it is unforgiving about shape. Mail it cannot handle gets pulled out and sorted by hand — which is what the non-machinable surcharge pays for.
Four characteristics trigger it, and the fourth catches almost everybody.
The four triggers
- Shape. Square envelopes — a 5″ × 5″ card, for instance — have no long edge for the machine to orient by. Vertical formats and rigid mailers do the same.
- Thickness and lumps. Anything over ¼ inch, or uneven because of a coin, pin or clasp inside.
- Embellishment. Wax seals, ribbons, buttons and string closures catch on the belts.
- Rigidity. Gift cards, heavy cardstock, anything that will not bend around the rollers.

The one nobody expects: dark envelopes
Scanners struggle to read addresses and print barcodes on black, navy and deep red stock. The envelope is a perfectly ordinary shape and still ends up in the manual pile.
This is not always formally surcharged, but it produces the same outcome: slower handling, and a real chance of a rejection you did not plan for. If you have chosen a dark envelope for the look of it, use a wrap-around address label, or simply apply non-machinable postage and stop worrying about it.
What it costs
- Forever stamp, 1 oz: $0.78
- Non-machinable surcharge: $0.49
- Total for a 1 oz non-machinable letter: $1.27
- Each additional ounce: $0.29
You can buy a dedicated non-machinable stamp at $1.27 — usually a butterfly or floral design — or make the value up from a Forever stamp plus additional postage. The single stamp is tidier and harder to get wrong.
Where this comes up
- Wedding invitations — heavy cardstock, inserts and a wax seal almost always qualify on more than one trigger at once.
- Square greeting cards — under an ounce and still surcharged, because shape is assessed separately from weight.
- Lumpy envelopes — a bracelet, a pin, a coin.
- Photographs with stiffeners — the cardboard you added to protect them is what reclassifies them.
International is a different calculation
The $1.27 figure is domestic only. International letters need a Global Forever stamp at around $1.70 and up, with further surcharges for odd shapes or rigidity. Weigh and confirm these at the counter rather than estimating.
Four habits that prevent surprises
- Ask for hand-cancelling on anything with a wax seal, so it is postmarked by a person rather than cracked by a machine.
- Weigh it yourself. A kitchen scale is accurate enough; add $0.29 for each additional ounce.
- Put the return address on the back flap so the scanner is not choosing between two address blocks.
- Buy ahead of rate changes. Forever stamps hold their value, so stock bought before an adjustment covers letters sent after it.
Where to buy
The USPS official store for non-machinable and Global Forever stamps, or a verified surplus channel such as Forever Stamp Center for standard postage in quantity. Avoid any listing advertising 50% off — counterfeit postage on a hand-sorted piece is postage that gets inspected.
The short version
Square, thicker than a quarter inch, lumpy, rigid or dark — any one of those means $1.27 rather than $0.78. Check the envelope before you buy the stamps, not after the invitations come back.
